Sommaire

Reactive vs Preventive vs Predictive Maintenance

StrategyWhen You ActRiskCost
Reactive (breakdown)After failureUnplanned downtime, secondary damageHighest
Preventive (time-based)On schedule (e.g. monthly)May replace good partsMedium
PredictiveWhen condition warrants itLowest downtime riskLowest long-term

How Predictive Maintenance Works

  1. Sensor installation, vibration, temperature, current, acoustic sensors fitted to motors, pumps, compressors, and bearings
  2. Data collection, IIoT edge gateway (industrial PC) continuously collects sensor data
  3. Baseline establishment, normal operating signatures are recorded for each machine
  4. Anomaly detection, AI or statistical models flag deviations from baseline (e.g. bearing frequency shift indicating wear)
  5. Alert and action, maintenance team receives alert with predicted remaining useful life, schedules intervention before failure

Typical Sensors Used

  • Vibration (accelerometer), most sensitive early indicator of bearing wear, imbalance, misalignment
  • Temperature (RTD/thermocouple), motor winding temperature, bearing housing temperature
  • Current signature analysis, motor current waveform analysis detects rotor bar damage and load variations
  • Acoustic emission, very early-stage bearing and gear defect detection

Avalue industrial PCs running on the factory floor are the ideal edge compute platform for predictive maintenance data collection and analysis. Contact TSL Automation Solutions to discuss a PdM hardware solution for your plant.

Questions fréquentes

Predictive maintenance (PdM) is a maintenance strategy that uses real-time condition monitoring data, vibration, temperature, current, oil analysis, and data analytics or machine learning models to predict when a specific component will fail, allowing maintenance to be scheduled just before failure occurs. This minimises unplanned downtime, extends component life beyond conservative preventive schedules, and reduces maintenance costs compared to both reactive and preventive maintenance.
Predictive maintenance technologies include: vibration analysis (accelerometers measure bearing and gear health), thermal imaging (IR cameras detect hotspots in motors, electrical panels), oil analysis (particle counting, viscosity measurement for hydraulic and lubrication systems), motor current signature analysis (detecting rotor faults without sensors on the motor), acoustic emission (ultrasonic sensors detect early bearing defects), and machine learning models trained on historical sensor data to predict remaining useful life.
Well-implemented predictive maintenance typically achieves: 25 à 30% reduction in maintenance costs (by eliminating unnecessary preventive replacements), 70 à 75% reduction in equipment breakdowns (by catching faults early), 35 à 45% reduction in downtime, and 25% reduction in spare parts inventory (from better planning). On a ₹100 crore production line with 5% downtime, reducing unplanned stops by 50% recovers ₹2.5 crore in production annually.
Predictive maintenance requires: sensors (vibration, temperature, current) at each monitored machine, edge computing nodes (industrial PCs or IoT gateways) for data collection and local signal processing, condition monitoring software or ML inference engines (running locally or on cloud), and SCADA or dashboard software for alert visualisation and maintenance workflow integration.
TSL Automation Solutions supplies Avalue industrial PCs and IoT gateway hardware suitable for vibration and sensor data collection in predictive maintenance applications.
